Yesterday I got my 17" MacBook Pro laser engraved, and I'm extremely excited about the results:

Overall the process is actually fairly simple - the artwork gets loaded into CorelDraw (oh how we were missing Illustrator) and then you print the design just like any other document. The printer driver allows you to select the settings for the laser engraver such as power, resolution, and dithering modes. After a test run on paper to ensure everything was lined up properly, we etched directly onto the laptop.

The hardest part was picking out and customizing the artwork. It is permanent, and as such the task of choosing artwork made me feel like I was getting a tattoo. Because I earn my living as a Flash Developer and I spend much of my day working on my laptop, the design had to be something I was sure would stand the test of time. For that reason I decided to choose something that had a retro feel, but also a bit organic and edgy. I think that was accomplished with this design, and once the process was finished I felt I had chosen correctly.

this includes narrow and wide (up to 61.5 inches wide), and mid-web flexo presses (up to 20-24 inches wide), which could open up the market for self-adhesive label and packaging converters interested in the digital - that is filmless - route. with this process there is no integral ablation mask as with direct laser imaging (see below). instead a high-power carbon dioxide laser head burns away, or ablates, unwanted material. the aim is to form sharp, relief images with steep, smooth edges to give a high standard of process color reproduction. a short water wash and dry cycle follows, which is a lot less involved than in the post-processing stages for direct laser imaging or conventional flexo platemaking using photopolymer plates.

dupont has introduced a new type of finishing for the flexo graphic industry that removes the need for polymer plates to be washed and dried, meaning there is no swell in the plate material. it is called a fast machine, and can be used for material up to 42" x 60".


direct laser imaging
closely related is the direct imaging of a digital flexo plates or sleeves 'in-the-round' on a fast-rotating drum, or cylinder. this is carried out on a platesetter integrated within a digital prepress workflow, that also supports digital proofing. again, this is a filmless process, which removes one of the variables in obtaining the fine and sharp dots for screened affects, including process color printing.

with this process the electronically-generated image is scanned at speed to a photopolymer plate material that carries a thin black mask layer on the surface. the infrared laser-imaging head, which runs parallel to the drum axis, ablates the integral mask to reveal the uncured polymer underneath. a main ultraviolet exposure follows to form the image through the mask. the remaining black layer absorbs the ultraviolet radiation, which polymerizes the underlying photopolymer where the black layer has been removed. the exposed digital plate still needs to be processed like a conventional flexo plate. that is, using solvent printer based washout with the necessary waste recovery techniques, although some water-washable digital plates are in development. this technology has been used since 1995 and is only now becoming more widely used around the world as more affordable equipment becomes available. trade sources say there are around 650 digital platesetters installed in label, packaging and trade platemaking houses.

sub-surface laser engraving is the process of engraving an image below the surface of a solid material, usually glass, with an optical clarity to minimize distortion of the laser.

since its inception in the late 90's, ssle has become more cost effective with a number of different sized machines ranging from small (~$35,000-60,000us) to large production sized tables (>$250,000us) - still although these machines are becoming more available there is estimated only a few hundred in operation worldwide. many machines require very expensive cooling, maintenance and calibration for proper use. the primary component being the laser diodes, which excite a pulsed solid state laser, can easily cost 1/3rd of the machine cost itself that have a limited number of hours.

in past 5 years the use of ssle has become more cost effective to produce 3d images in souvenir 'crystal' or promotional items with only a few designers concentrating on designs incorporating large or monolithic sized crystal. a number of companies offer custom made souvenirs by taking 3d pictures or photos and engraving them into the crystal. quality of the designs and images varies greatly between vendors in the promotional and personal services sector (photo engravers) - the mass producing curio vendors have the habit of reducing resolution of the points and lowering output to maximize their laser diodes lifespan. when properly produced, designs in this medium can be striking and mesmerizing.

Getting Started
If you’re serious about getting into laser engraving, then start at the beginning. Learn as much as you can. If you’re online, take advantage of the vast amount of knowledge available about the process of laser engraving and educate yourself. The more you know, the better able you will be to make decisions that result in profitability for your company.

Talk to the manufacturers and distributors of new equipment, job shops, and potential customers. Use industry directories and online searches to locate suppliers. Read their literature and don’t be afraid to ask questions.

If you are buying a laser engraving system for a specific product, ask to see a demonstration of your part being laser engraved (or cut) or get a spec sample done. Make sure you understand the entire process: how it is done, the required steps, and the time it will take. This will help you to best determine if a purchase is economically feasible for you right now.

If your needs are more general, make sure the equipment will work for what you estimate will be your most common jobs. You can always upgrade capabilities as your expertise on the equipment improves.

You will also want to keep in mind that some of the equipment manufacturers will offer options for their systems such as rotary attachments (for engraving on cylindrical items), special lenses (for intricate artwork), air assist, and vector cutting tables. Knowing what you need immediately and what you might be able to add later on will also be useful. Additionally, some systems allow for the laser to be split into two beams for dual run capabilities. Others will allow for laser power upgrades.

As important as anything, knowing up front what type of support you can expect from the manufacturer. What about training and ongoing technical support? Make sure these questions and all others are answered to your satisfaction.

Ready for Action
Prior to any purchase of laser engraving equipment, you will want to make sure that your building is ready to accommodate one safely and efficiently. Planning ahead will save you time and difficulties in the long run.

For starters, you need electrical power capabilities of 110v and 15 amp per system (for a typical 25-watt engraver). A surge protector is also recommended.

You also need an exhaust system to remove the vaporized material from your shop. Talk to the manufacturers about what they recommend. Your needs will be dependent on how you are going to use the system, OSHA requirements, local regulations, as well as what materials you are going to laser.

Today’s machines are small and compact, some actually fitting on atop a table. You will want space for the system, as well as room to operate it safely and efficiently. These machines do work best in an area that has an ambient operating temperature of 60 to 80 degrees, an area that is relatively dust free, and free from high humidity, vibrations and loud noises. You will also want adequate space for the computer, scanner, and for storage.

Computers generally are not included and need to be supplied by the customer. Manufacturers usually recommend a minimum of 120 MHZ Pentium processor with at least 32 MB of RAM (or better) 16 MB of RAM (or more), a 2 GB hard drive (or bigger), one 3.5" floppy disk drive, CD-ROM Drive, 17" VGA monitor, mouse, and windows (check with manufacturer for version). An optical resolution scanner with a minimum of 600 dpi is also recommended for the use of existing artwork. Keep in mind, as is true with other computer applications, more memory and power will result in faster processing speeds. You will also want a scanner with a minimum of 300 dpi (600 is preferred) for scanning in existing artwork.

When your system arrives, open the crate and remove the machine, per the manufacturer’s recommendations. You will want to first find the manual so you can proceed with the proper instructions. The manuals that we are familiar with are written to be easy to understand and follow. Make sure that you also have phone numbers available for tech support and the salesperson, so that, if and when you do need assistance, help is readily available.
